Lesson 6.5: Post-Processing and Quality Control
Metal 3D printed parts often require significant post-processing to achieve the desired mechanical properties, surface finish, dimensional accuracy, and certification. These steps are crucial for functional and regulatory compliance, especially in aerospace and medical sectors.
🔧 1. Post-Processing Techniques
a. Support Removal (if applicable)
-
In powder bed fusion like DMLS and SLM, supports may be needed depending on geometry.
-
Techniques: Wire cutting (EDM), machining, manual removal.
-
Note: EBM often requires fewer supports due to better thermal management.
b. Heat Treatment
Used to:
-
Relieve residual stresses from the rapid melting/solidification.
-
Improve mechanical properties (strength, ductility).
-
Achieve required microstructure (e.g., homogenization of Ti6Al4V).
Common methods:
-
Annealing
-
Solution heat treatment and aging (especially for aluminum alloys)
-
Hot Isostatic Pressing (HIP) — especially for aerospace-grade components to eliminate internal porosity.
c. Machining and Surface Finishing
-
Why? As-printed parts often have high surface roughness (Ra = 5–20 µm) not acceptable for many applications.
-
Techniques:
-
CNC machining (for dimensional tolerances)
-
Grinding and polishing (for smooth finish)
-
Electrochemical machining (for complex internal surfaces)
-
Bead blasting, shot peening, or vibratory finishing
-
d. Surface Coating or Treatment
-
Improves wear resistance, corrosion resistance, or biocompatibility.
-
Examples: Anodizing (Al parts), passivation (SS), PVD coating.
🧪 2. Quality Control Techniques
Quality control ensures the part meets mechanical, dimensional, and regulatory standards, especially in aerospace, automotive, and medical industries.
a. Non-Destructive Testing (NDT)
-
X-ray Computed Tomography (CT scanning): For internal defects, porosity, cracks.
-
Ultrasonic Testing: Detects subsurface flaws.
-
Dye Penetrant Inspection (DPI): For surface-breaking cracks.
-
Magnetic Particle Inspection (MPI): For ferromagnetic materials.
b. Dimensional Inspection
-
Coordinate Measuring Machine (CMM): Verifies dimensions against CAD.
-
Optical scanners or structured light systems: Fast, high-resolution shape capture.
c. Mechanical Testing
-
Tensile, compression, hardness, and fatigue testing to verify performance under load.
-
Often performed on witness specimens printed alongside the part.
d. Microstructural and Metallurgical Analysis
-
Scanning Electron Microscopy (SEM) and Optical Microscopy: Used to inspect grain structure, porosity, or phase formation.
-
X-ray Diffraction (XRD): For crystallographic information.
e. Powder Quality Control
Especially in SLS/DMLS processes:
-
Powder morphology (spherical, uniform particles)
-
Flowability and moisture content
-
Particle size distribution
-
Recycling issues: Powder properties change after multiple uses, which must be monitored.
✅ Summary: Importance of Post-Processing and QC
